556 Series (Size 12) PkZ® Highly Durable, High Mating RF Contacts Operating to 50 GHz Frequency and 100,000 Mating Cycles

Radio Frequency (RF) contacts and connectors are critical components in communication, defense, aerospace, medical, and test equipment systems. They provide the electrical interface required to transmit high-frequency signals between devices while maintaining signal integrity and minimizing losses. In many applications, RF connectors are repeatedly connected and disconnected throughout their service life. Under these conditions, the quality and durability of the RF contacts become a major factor in system performance and reliability. High-mating RF contacts are specifically engineered to withstand thousands of mating cycles while maintaining consistent electrical and mechanical characteristics.

Understanding High-Mating RF Contacts

The term high-mating refers to RF contacts and connectors designed to endure a significantly larger number of connect-disconnect cycles than standard connectors. While conventional RF connectors may be rated for a few hundred mating cycles, high-mating-cycle contacts can often withstand thousands of cycles without significant degradation in performance.

These contacts are typically manufactured using:

  • High-strength spring materials
  • Precision-machined contact surfaces
  • Advanced plating materials such as gold
  • Optimized contact geometries

The result is a connector capable of delivering reliable RF performance even in environments that require frequent handling.

Maintaining Signal Integrity

One of the primary reasons high-mating RF contacts are unique is their ability to preserve signal integrity over time.

As RF frequencies increase, connectors become more sensitive to variations in contact resistance, surface wear, and mechanical alignment. Repeated mating can gradually damage contact surfaces, leading to:

  • Increased insertion loss
  • Higher return loss
  • Impedance mismatch
  • Signal reflections
  • Reduced transmission efficiency

High-mating RF contacts minimize these effects by maintaining consistent contact pressure and preserving surface conductivity throughout their operational life. This ensures that RF signals continue to be transmitted accurately and efficiently.

Enhanced Reliability

Reliability is a fundamental requirement in RF systems. A single intermittent connection can cause communication failures, inaccurate measurements, or complete system shutdown.

High-mating contacts are designed to provide:

  • Stable electrical connections
  • Consistent grounding performance
  • Reliable shielding effectiveness
  • Reduced susceptibility to vibration-induced failures

This reliability is especially important in mission-critical applications such as military communications, satellite systems, radar equipment, and aerospace electronics where system failure is not an option.

Increased Connector Lifespan

Connector wear is inevitable when contacts are repeatedly mated and unmated. Common failure mechanisms include:

  • Contact deformation
  • Spring fatigue
  • Plating wear
  • Surface contamination
  • Mechanical misalignment

High-mating RF contacts are engineered with durable materials and wear-resistant finishes that significantly extend connector life. The use of thicker gold plating, high-performance copper alloys, and specialized spring designs allows these contacts to resist mechanical degradation even after thousands of cycles.

A longer connector lifespan directly translates into greater equipment availability and lower replacement costs.

Improved Measurement Accuracy

In laboratory, production, and Automated Test Equipment (ATE) environments, RF connectors may be connected and disconnected multiple times every day.

Even small variations in connector performance can affect:

  • Calibration accuracy
  • Test repeatability
  • Measurement consistency
  • Product quality verification

High-mating RF contacts help maintain repeatable electrical characteristics across numerous test cycles. By minimizing contact resistance variations and maintaining consistent RF performance, they ensure confidence in measurement results.

This is particularly important in industries such as:

  • Semiconductor manufacturing
  • Wireless device testing
  • Telecommunications equipment validation
  • RF component production
  • Medical diagnostics

Reduced Maintenance Costs

Frequent connector replacement can represent a significant expense for organizations operating large RF systems.

Costs associated with connector failures include:

  • Replacement parts
  • Equipment downtime
  • Labor expenses
  • Recalibration procedures
  • Production interruptions

High-mating RF contacts reduce the frequency of maintenance and replacement activities by providing longer service life and greater durability. The initial investment in high-performance contacts is often offset by substantial lifecycle cost savings.

Support for High-Frequency Applications

Modern communication systems increasingly operate at higher frequencies, including microwave and millimeter-wave bands.

At these frequencies, even minor imperfections in connector performance can have significant consequences. High-mating RF contacts offer:

  • Stable impedance characteristics
  • Superior conductivity
  • Consistent shielding effectiveness
  • Reduced performance degradation over time

These features make them well-suited for advanced technologies such as:

  • 5G and 6G communications
  • Satellite communications
  • Aerospace electronics
  • Radar systems
  • High-speed data transmission systems

To address these challenges, we have developed a new high-mating-life RF contact solution engineered specifically for demanding environments where durability and consistent RF performance are critical. 556 Series Size 12 PkZ High Mating Life Contacts are designed to operate over a frequency range of DC to 67 GHz maintaining 50 Ohm impedance response. These contacts are designed to fit in LRM (Line-Replacement Module) and PX connector housings, size 12 cavity and offer an axial mating tolerance of .070”, maintaining a constant impedance response. To prove the high mating life performance of the 556 Series Size 12 PkZ RF Contacts, for both mechanical and electrical results, Phoenix conducted cycle testing on the aforementioned cable assemblies (P/N 556-0030-0860 Plug (Pin) Contact and P/N 556-1030-0860 Receptacle (Socket) Contacts), to 100,000 cycles and recorded the s-parameter measurements (like Gated VSWR) every 10,000 cycles. We used an automated cycle tester, which can cycle these cable assemblies in a housing with necessary accessories to support this test. The cable assemblies were mated and de-mated fully, cycling up to 10 cycles per minute.  After every 5,000 cycles, these 556 series contacts were air-cleaned to remove potential FOD and then put back into cycling again. At every 10,000-cycle interval, these cable assemblies were removed from the cycle tester and tested on a VNA to 67 GHz frequency to observe their peak performance (a Flex405 cable operates only to 50~60 GHz max frequency for its optimum performance). Once the results were observed and saved, the cable assemblies were loaded back into the cycle tester, and the same process was continued up to 100,000 cycles. Shown below is the gated electrical performance (VSWR) to 67 GHz of the 556 Series Size 12 PkZ RF Contacts at every 10,000 cycles, from cycle 1 to 100,000 cycles.

Gated VSWR Plot represents a typical performance of 556-X030-0860 556 Series Size 12 PkZ Mated Contacts with TFlex405 cable operating up to 67 GHz frequency.
